When it comes to organizing and storing bar-shaped materials, businesses need solutions that are robust, practical, and tailored to their unique workflows. In this case study, we explore a custom-designed bar stock storage system developed by our team at Apex Material Handling, showcasing how innovative engineering can meet specific operational demands while ensuring safety and efficiency.
Meeting the Challenge: A Client’s Storage Needs
Our client, a manufacturer handling rod-shaped materials, approached us with a clear set of requirements for their storage setup. They needed 4-5 groups of racks capable of holding bar stock with a focus on manual handling, as forklifts were rarely used in their facility. The racks had to accommodate pallets measuring 1100×600 mm, support a real-world load of 1 ton per pallet (with a design safety factor of 1.5, equating to 1.5 tons), and maximize vertical space with a top height of approximately 1400 mm. Additionally, each rack needed six layers, with 200 mm of storage space per layer, and safety features like angle steel guards to prevent the bars from rolling. The solution also had to be suitable for indoor use with a durable electrostatic spray coating.
This project wasn’t just about building a rack—it was about solving a logistical puzzle with precision and reliability. Here’s how we delivered.
The Solution: A Modular and Stable Alloy Steel Bar Storage Rack Design
Our engineering team designed a two-part system consisting of a sturdy framework and detachable pallets, offering both flexibility and strength. Below are the key features of this innovative storage solution:
1. Modular Framework Design
The rack’s gray framework is fully detachable, constructed with upper and lower angle steel frames connected securely. Weighing approximately 520 kg per unit, the structure is built to last. For added stability, we incorporated tension bolts at the back, ensuring the rack remains steady even under heavy loads.
2. Robust Pallet System
The green pallets, sized at 1100×600 mm, are welded as a single unit for durability. Each pallet includes angle steel guards to keep bar stock securely in place and four support beams at the base to prevent deformation under a 1.5-ton design load. Stoppers on the framework’s angle steel supports further prevent pallet sliding, enhancing safety.
3. Scalable and Connectable
Multiple racks can be linked together via connection holes on the triangular reinforcement plates along the sides. This feature not only boosts stability but also allows the system to scale with the client’s future needs.
4. Space Optimization
With six layers and a compact 200 mm spacing per layer, the design maximizes vertical storage while keeping the top height at around 1400 mm—perfect for manual access without compromising capacity.
5. Finish and Durability
The entire system features an electrostatic spray coating, providing a sleek, corrosion-resistant finish ideal for indoor environments.
Packaging and Shipping: Efficiency Without Compromise
To ensure the racks reached the client in perfect condition, we developed a streamlined packaging and shipping plan. The framework is disassembled for transport, while the pallets are stacked and bundled. For a set of five racks, the packaging breaks down as follows:
- One bundle: 1950×1150×1600 mm
- Five bundles: 1150×600×700 mm
- Total weight: 2.6 tons
Standard packaging uses stretch film and strapping bands—a cost-effective method that minimizes expenses. However, for clients prioritizing surface protection during transit, we offer an optional wooden crate package at a transparent cost of USD 90 per square meter, calculated directly into the product price. This flexibility ensures every client gets a solution tailored to their budget and needs.
Why This Matters: Key Takeaways for Your Business
